Cummins Onan 7 kW Gasoline/LPG Generator (HGJAD/HGJAE) — Owner & Technician Service Guide

Air-cooled 7 kW-class gasoline/LPG generator set for commercial mobile coaches. This guide covers routine maintenance intervals and part numbers, blink-code diagnostics, and safe operating practice drawn from the factory operator and parts manuals.

Overview

The Onan HGJAD and HGJAE are the workhorse 7 kW-class generator sets found in specialty coaches and commercial mobile vehicles. The HGJAD (7.0 or 5.5 kW gasoline) uses sequential fuel injection with a digital governor; the HGJAE (7.0/5.5 kW gasoline or 6.5/5.5 kW LPG) is carbureted with a mechanical governor. Both drive a 2-pole, self-excited, digitally voltage-regulated single-phase alternator at 3600 RPM, producing 120 or 120/240 V at 60 Hz (7.0 kW models: 58.3 A at 120 V). The engine is a 653 cc air-cooled OHV V-twin with a 1.8 L (2 qt) oil sump, running on a 12 V starting battery (450 CCA minimum).

How it works

A single control switch on the set (or an optional remote panel) starts, stops, and primes the unit. The status LED in the switch flashes during cranking, stays lit while running, and blinks a numeric fault code after an abnormal shutdown — this blink code is the primary diagnostic tool (see the troubleshooting table). Holding the switch in STOP/PRIME for 30 seconds runs the fuel pump to prime the system after a filter change or run-out. A line circuit breaker on the set protects the output leads; the engine keeps running when the breaker trips, so 'no power while running' is usually a breaker, not an engine problem. Rated power derates about 3.5% per 1000 ft of altitude and about 1% per 10 °F above 77 °F; carbureted HGJAE sets have an altitude-adjust knob and need a high-altitude kit for extended operation above 5000 ft.

Routine maintenance

Onan's schedule is hour-based with calendar backstops. Log every service against the hour meter. In hot or dusty conditions, shorten the oil, air filter, and cooling-fin intervals.

Every day or 8 hours of operation

General inspection: verify CO detectors work, check the oil level on the dipstick (keep between the marks — overfilling raises oil consumption), and look and listen for fuel or exhaust leaks. Do not run the set until any leak is repaired.

Monthly

Clean and check the battery: terminals clean, dry, and tight. Also exercise the set at least 2 hours each month at roughly half load if it is used infrequently — one 2-hour run beats several short ones.

Every 150 hours (or annually) — oil and filters

  1. Run the set to operating temperature, stop it, and disconnect the negative battery cable.
  2. Open the drain valve and drain the oil; close the valve.
  3. Spin off the oil filter (P/N 0122-0836), oil the new gasket, spin on until the gasket touches, then a further 1/2 to 3/4 turn.
  4. Refill with 1.8 L (2 qt) of API SM/SN oil — OnaMax 10W-30 (A063E183) for temperatures above 0 °F. Break-in units get their first change at 20 hours.
  5. Replace the air filter element (P/N 0140-3116) at the same 150-hour interval; more often in dust.

Every 500 hours

  • Replace the spark plugs (P/N 0167-1638, qty 2). Gap 0.6–0.7 mm (0.025 in); thread in by hand, then torque to 13 Nm (10 ft-lb).
  • Replace the fuel filter — 0149-2341 on carbureted gasoline sets, 0147-0860 on EFI sets. Use a deep 11/16 in socket at the fuel pump, then prime 30 seconds and leak-check.
  • Clean the engine cooling fins (sooner in dusty service) and have a qualified technician set valve lash to 0.10 mm (0.004 in) cold, intake and exhaust.
  • Clean the spark arrester if power is down: remove the muffler cleanout plug (7/16 in 8-point socket from below), run near full load 5 minutes, cool, reinstall.

Operating tips

  • Add up appliance wattage before loading: a rooftop A/C can pull 3–4x its 1400–2400 W running load at start, and inverter/chargers can quietly add up to 3000 W. Shed load if you see under-voltage (code 13) or under-frequency (code 15) shutdowns.
  • Cranking limits: 30 seconds per attempt, wait 5 seconds between tries, and give the starter a 30-second cooldown after every fifth crank.
  • Warm up 2 minutes before loading and cool down 2 minutes before stopping.
  • Fuel: fresh 87-octane unleaded, max 10% ethanol. LPG sets need HD-5 propane; keep the tank at least half full in cold weather so vaporization keeps up.
  • Storage over 120 days: stabilize the fuel, run 30+ minutes, change the oil, fog the engine, drain the carburetor float bowl (gasoline), disconnect the battery, and cap the tailpipe.

Safety

  • Carbon monoxide kills. Never occupy the coach with the set running unless CO detectors are working; inspect the exhaust for leaks before every start and every 8 hours. Never run the set in a garage or enclosed space.
  • Disable any Automatic Generator Start (inverter AGS) and disconnect the negative battery cable before servicing — remote systems can start the set without warning.
  • Never connect generator output to shore power without an approved transfer device; back-feed can electrocute line workers.
  • Gasoline and LPG vapors are explosive — no smoking, sparks, or switch operation near fuel work. LPG sinks and pools in low spaces.
  • Let the muffler and engine cool before touching; hot-surface burns are the most common service injury on these sets.

Troubleshooting

Status LED blinks 4 — over crank (cranked 30 s without starting)
  1. Check fuel level — the genset pickup tube sits higher in the tank than the chassis engine pickup
  2. Prime the fuel system: hold switch in STOP/PRIME for 30 seconds
  3. On LPG sets, keep the container at least half full in cold weather for adequate vaporization
  4. Secure spark plug leads; replace fouled spark plugs (0167-1638)
  5. Replace the air filter if dirty
  6. Confirm oil viscosity suits the ambient temperature (thick oil slows cranking)
  7. Tighten leaking fuel fittings, re-prime, then replace the fuel filter if it still starves
Status LED blinks 2 — low oil pressure shutdown
  1. Check oil level on the dipstick; add oil if low
  2. Drain excess if overfilled above the full mark
  3. If level is correct and shutdowns repeat, have the oil pressure switch and pump checked
Status LED blinks 3 — service fault; read the 2-digit code
  1. Press STOP/PRIME once — the LED flashes the tens digit, pauses, then the units digit
  2. Code 36 = engine stopped on its own: check fuel, spark plugs, air filter, mechanical damage
  3. Codes 12/14 (over-voltage/over-frequency), 19/23/27/35/41–48/51–56 = internal control or sensor faults — refer to an authorized Cummins servicer
  4. Code 57 = over prime: something held a control switch in STOP/PRIME over 3 minutes
  5. Code 58 = exhaust gas temperature reached 650 °C — service required
  6. Codes 33/34 are not assigned; don't misread codes 3 and 4 as second-level faults
Shuts down under load — code 13 (under voltage) or 15 (under frequency)
  1. Reduce connected load, especially air conditioners and battery chargers (chargers can draw up to 3000 W automatically)
  2. Remember altitude/temperature derate: ~3.5% per 1000 ft and ~1% per 10 °F above 77 °F
  3. Check air filter and spark arrester if the engine seems down on power
Code 32 — low cranking speed (below 180 RPM), or starter engages then disengages
  1. Clean and tighten battery cable connections at both the battery and the generator set
  2. Recharge or replace the battery (450 CCA minimum at 0 °F)
  3. Change to the correct oil viscosity for the temperature
  4. If cranking voltage dips below 6 V, run the vehicle engine while starting, and consider larger or parallel battery cables
Code 29 — high battery voltage (over 19 V)
  1. Verify house batteries feeding the genset are wired in parallel (12 V), not series (24 V)
  2. Select a lower boost/charge rate on the converter or inverter-charger
Generator runs, status light on, but no AC power
  1. Reset the line circuit breaker on the generator set (may need to push fully OFF, then ON)
  2. Reset breakers in the coach distribution panel
  3. Reconnect loads one at a time; a breaker that trips instantly on one appliance indicates a short in that appliance or circuit
Status indicator dead / no response at either switch
  1. Try the other control switch (set vs. remote) to isolate a bad switch
  2. Clean and tighten battery connections at battery and genset
  3. Recharge or replace the battery
Starting batteries keep running down
  1. Clean and tighten battery connections
  2. Load-test, recharge, or replace the battery
  3. Install or service a vehicle battery charging system — the genset control draws standby current
Low power, surging, or soot at exhaust

  2. Clean the spark arrester via the muffler cleanout plug

  4. On carbureted HGJAE, verify the altitude knob matches current elevation — a high-altitude setting at low elevation causes power loss and overheating
