Cummins Onan 7.5 kW Diesel Generator (HDKAT/HDKAU/HDKAV) — Owner & Technician Service Guide

Liquid-cooled variable-speed Onan Quiet Diesel generator set for commercial mobile coaches, 6.0–8.0 kW at 120 V. This guide covers the factory maintenance schedule with part numbers, cooling-system care, blink-code diagnostics, and safe operation.

Overview

The Onan HDKAT family covers the 7.5 kW (HDKAT, 62.5 A), 8.0 kW (HDKAU, 66.7 A), and 6.0 kW (HDKAV, 50 A) Quiet Diesel sets, all 120 V single-phase at 60 Hz. The engine is a 719 cc three-cylinder, water-cooled, indirect-injection diesel; the alternator is a brushless, exciterless, bearingless permanent-magnet unit under an integrated microprocessor control. Oil capacity is 2.6 L (3 qt) with filter; the cooling system holds 4 L (4.2 qt) of 50/50 ethylene glycol. The DC side is 12 V (450 CCA minimum, 650 CCA below 0 °F) with three control fuses behind the access plate: F1 control 15 A, F2 starter solenoid 15 A, F3 glow plugs 25 A.

How it works

Unlike fixed-speed gensets, this set runs a variable engine speed (roughly 1600–3300 RPM depending on model) matched to load, which is why it is quiet at light loads. The permanent-magnet alternator output is electronically conditioned to 120 V/60 Hz regardless of engine speed. The control switch starts, stops, and primes; its status LED flashes during glow-plug preheat and cranking, stays lit while running, and blinks a numeric fault code after an abnormal shutdown. One flash means high coolant temperature, two means low oil pressure, three means a second-level service code (press STOP/PRIME once to read the two-digit code), four means over-crank. Holding STOP/PRIME for 30 seconds primes the fuel system after filter changes or run-out.

Routine maintenance

Because this set is liquid-cooled, coolant care is as important as oil care. Log services against the hour meter; shorten oil and air-filter intervals in heat and dust.

Every day or 8 hours

General inspection: oil level on the dipstick, coolant level in the recovery tank (fill to COLD mark before first start of the day), battery connections, and a look for fuel, coolant, and exhaust leaks. Shut down on any significant coolant or fuel leak.

Monthly

Clean and check the battery. Exercise the set at least 2 hours at about half load if it is used infrequently.

Every 150 hours (or annually) — oil change

  1. Run to operating temperature, stop, disconnect the negative battery cable.
  2. Remove the 9/16 in drain plug, drain, and reinstall (torque 7–14 Nm / 5–10 ft-lb).
  3. Replace the oil filter (P/N 122-0946): oil the gasket, hand-tighten plus 1/2–3/4 turn.
  4. Refill with 2.6 L (3 qt). SAE 15W-40 (OnaMax) is recommended year-round; use API CF/CF-4/CG-4/CH-4/CI-4 with low-sulfur fuel. First change at 50 hours on a new engine. If high-sulfur fuel is used, halve the interval.

Every 500 hours

  • Replace the air filter element (P/N 140-2897); center it over the intake and do not over-tighten the wing nuts.
  • Replace the fuel filter (P/N 147-0860) — every 250 hours if running B20 biodiesel. Prime 30 seconds afterward and leak-check while running.
  • Check coolant antifreeze protection (50/50 mix protects to −37 °C / −34 °F).

Every 1000 hours / long calendar intervals

  • Flush the cooling system and replace the coolant pressure cap (at least every 2 years). Refill with 50/50 ethylene glycol and distilled water; run briefly and top up.
  • Replace the water pump V-belt (P/N 511-0235, at least every 5 years). There is no tension adjustment — the correct belt is critical. Pulley bolts torque 39–45 Nm (29–33 ft-lb).
  • Have a qualified technician clean the crankcase breather and replace coolant hoses and thermostat (at least every 5 years).

Operating tips

  • Fuel: ASTM D975 diesel; Grade 2-D S500/S15 normally, 1-D in cold weather (below 14 °F). B5 biodiesel is fine; B20 only with an OEM water separator and compatible fuel line, and it moves the fuel filter to a 250-hour interval. Purge with straight diesel for 30 minutes before storing a B20-fueled set more than 90 days.
  • The genset fuel pickup sits higher in a shared tank than the propulsion pickup, so the generator runs out first by design — mark the genset-empty point on the fuel gauge.
  • Shed load (A/Cs, battery chargers) on code 13/15 shutdowns before suspecting the machine.
  • Never operate without the enclosure panel and service door in place — they guard rotating and live parts and direct cooling air.
  • For storage over 120 days: disable AGS, change oil, disconnect battery (negative first), breaker OFF.

Safety

  • Exhaust gas is deadly. Working CO detectors are mandatory; inspect the exhaust before each start and every 8 hours. Never run in a garage or where exhaust can be drawn into the coach; don't run vent fans while parked with the set running.
  • Disable any Automatic Generator Start and disconnect the negative battery cable before service — inverter AGS can start the set remotely.
  • Hot coolant sprays under pressure: cool the engine, then rotate the pressure cap slowly to relieve pressure before removing.
  • Ethylene glycol is toxic — dispose of coolant per hazardous-waste rules.
  • Diesel is combustible: no smoking or ignition sources near fuel work; keep an ABC extinguisher in the vehicle.

Troubleshooting

Status LED blinks 1 — engine over temperature (coolant exceeded 115 °C / 239 °F for 10 s)
  1. Check coolant level in the recovery tank; add coolant and repair leaks
  2. Clear blocked air inlet/outlet openings on the bottom of the set
  3. Clean dirt from the radiator fins (no pressure washer — debris lodges in the heat exchanger)
  4. Reduce connected load, especially air conditioners and battery chargers
Status LED blinks 2 — low oil pressure shutdown
  1. Check dipstick; add oil if low
  2. Drain excess if overfilled
  3. If level is correct and it repeats, have the pressure switch/lubrication system serviced
Status LED blinks 4 — over crank (30 s cranking, no start)
  1. Check fuel level — the genset pickup runs dry before the chassis engine's
  2. Prime: hold switch in STOP/PRIME for 30 seconds
  3. Replace the air filter if dirty
  4. Use the correct oil viscosity for the temperature (thick oil slows cranking below firing speed)
  5. Tighten any leaking fuel fittings and re-prime
  6. Replace the fuel filter (147-0860)
  7. In cold weather, confirm glow-plug preheat occurs (LED flashes during preheat); check fuse F3 (25 A)
Status LED blinks 3 — read the 2-digit service code
  1. Press STOP/PRIME once: tens digit flashes, pause, units digit
  2. Code 36 = engine stopped on its own: check fuel level, prime, air filter, look for mechanical damage
  3. Code 57 = over prime: a control switch was held in STOP/PRIME over 3 minutes
  4. Codes 12/14 (over-voltage/frequency), 19 (governor actuator), 27/35/41/42/43/45/48 = control, sensor, or rotor faults — authorized Cummins service
  5. Codes 33/34 are not assigned
Shuts down under load — code 13 (under voltage) or 15 (under frequency)
  1. Reduce load — air conditioners and automatic battery chargers are the usual culprits
  2. Code 22 (governor actuator overload): also check for a dirty air filter or blocked exhaust
Code 32 — low cranking speed, or starter engages then disengages
  1. Clean and tighten battery cables at both ends
  2. Recharge or replace the battery (650 CCA recommended below 0 °F)
  3. Correct the oil viscosity
  4. If cranking voltage dips below 6 V, run the vehicle engine while starting; consider heavier or parallel battery cables
Code 29 — high battery voltage (over 19 V)
  1. Verify batteries are paralleled at 12 V, not in series at 24 V
  2. Lower the charger/inverter boost rate
Generator runs but no AC power at outlets
  1. Reset the line circuit breaker on the set (2-pole 30/35 A)
  2. Reset breakers in the coach distribution panel
  3. Reconnect loads one by one to find a shorted appliance
Status indicator dead / no crank, no LED
  1. Try the other control switch (local vs. remote)
  2. Check control fuse F1 (15 A) and starter fuse F2 (15 A) behind the access plate
  3. Clean/tighten battery connections; recharge or replace the battery
Starting batteries keep running down
